Can't update from 4.2.40 to 5.x

I have 2 x f2-221. One runs 4.2.40 the other 5.0.176. There were no issues updating the one to 5 several months ago.
I have tried updating from 4.2.40 online and manually. Online, it says I have the latest update. In either case, it stops at unzipping 50%. Doesn't matter if I use the new install ins package or the update bz2 package. Is there an intermediate 5x package I need to install first?

It is not possible to update directly from TOS 4.2 to TOS 5. You need to reinstall TOS 5.0.176.

I have tried that. You're referring to the 5.0.176 bz2 package which I have downloaded. It stops at 50% unzipping.

I was beginning to suspect that might be the case. Is there a new process for the init boot update? The last time I did this, I had to find someone with Centos running on bare metal. My attempts to do it on a Windows and a Mac partitioned system both failed.

The current bootloader image on the TM download site appears to be a disk image file. Can this just be extracted to a USB drive on my PC?

Based on that file in solution 1 (http://download2.terra-master.com/bzImage), yes you should be able to just extract it to a USB drive in Windows.
